i'd grind them down. the damage happens due to people not cleaning the surfaces while putting the bar back on or when they loosen it up to retighten the chain. crud gets in there and gives you a false tightening. once you start the saw and start cutting, the dirt falls out, leaving you with a slightly loose bar. most homeowners complain of the chain being tight, but it loosens off when they start cutting. and this confuses them. so they just gorilla arm them tighter to the point the bar starts cutting into the sides (or worse). the bar will do this also when it's just loose enough to move around a bit aswell, like on the tooless side covers.
i agree on adding the metal plae to the side cover. i have no idea why it wouldn't be common practice on a plastic side cover. don't know their thinking other than that huge extra cost of adding it :) and the idea that these saws were only meant to last a couple few years before the clutch cover would ever need replacing or cleaning up.
This is most common reason I think. I find some now and then on other saws too that are the same. Older Jonsereds had this problem too.
Another reason can be vibrations. See that too sometimes.

I think people discarded them at some time or another IMO. I know I have have tossed them on metal clutch covers before.

Just got home from Wyoming today.    I went out and looked at my Poulan 505 and the inner plate is just a flat plate and the outer plate which is there, is the curved plate at the ends to avoid the chain.   So looks to me like the 505 comes with two bar plates.

Yes you are correct.   I am pretty anxious about getting moved up there, but I have alot to do to sell my house first.   Like the saying goes all in good time.

The plate is there for several reasons. It needs to be there and are in most saws that are useble.

Most of my chainsaws were obtained used and only a couple almost new ones had a outer chain plate.

i have more of the Husky 372 family series chainsaws than anything which never had a outer chain plate but the others had no outer chain plate by the time I got them.

I get a strong feeling that most people ignore the chain until it jumps off - tears everything up, and then they curse it . . . .

At this point, they remove the damaged outer chain plate and never replace it.

When putting the topend on the #1 505 yesterday I noticed that one had a outer  plate. It wasnt the style shown in IPL or feebay pic with hole in cetner for screw to hold onto clutch cover. Just slides on after bar and then clutch cover.
If it is oem I can see how they could have come up missing over the years.

The metal jonsered clutch cover. Shame poulan partner didnt do this IMO.  Partner may have, I dont know. Only seen the ones in the partner board.
