Not considering cutting so thin you hit the back side of the inner lip on the seal . . .

I've sanded cover plates down with sand paper on a flat surface. To assure squareness I checked with the calipers in four places and would bias the pressure on the thick corner. Worked out well for me.

You just need to be careful when cutting.   It really was not difficult.

When I get to having to try it this way. I am going to try it your way first. I just know I am not to steady with the hand piece doing mufflers, cylinders etc.

Yea I thought I would throw that on there for kicks.   It looks louder than it really is.   Almost all my saws are MM to some degree so it is what I am used to.

That muffler was like the 365 in that it had an outlet on the front with a deflector spot welded over the outlet so the exhaust would exit side ways.    I ground that deflector off and welded the hole in.

That's the kind of muffler my 3500 came with with the flat plate on the front

Exactly the Poulan 3500 and 365 both seem to come with that style.

I have about 3 tanks of fuel through it now.  20" bar cutting some Elm dry and hard.   The chain is stock 72 lg Oregon that I have already done a bunch of cutting with today.
That triple pipe muffler sounds pretty good.
